The Worst Day Ever

''24'' more! Top intel on the new season: Get details on Fox's thriller, back Jan. 15 with a slew of new characters to torment Kiefer Sutherland's Bauer

More chilling than a gun to the face, more terrifying than a holiday-season visit to the mall, is the challenge looming over Fox's 24: beat the score it set last season. (The nuclear reactor adventures of Kiefer Sutherland's Jack Bauer averaged 11.9 million viewers — the show's highest numbers yet.) When the beloved terrorism thriller returns Jan. 15 for its fifth season, legions of diehards will have been waiting a long while (approximately 237 days, but who's counting?) to see how the series can possibly pull off yet another round of sinister moles, satellite tracking devices, flagrant protocol violations, and mortally wounded thugs who whisper cryptic information before losing consciousness.

The producers are all too familiar with that What next? question. ''It's not 'How many times can Jack save the world?''' says 24 co-creator Joel Surnow. ''It's 'How many times can you change the method of how he saves the world?''' Jack's dead-man walk into the sunrise in May's finale was a provocative twist, yet it only complicated the annual arduous brainstorm for the next season's premise. ''It was impossible,'' says exec producer Howard Gordon. ''We've covered so much ground that we have to work twice as hard for half as much. A lot of the characters had no place to go. We'd put Jack in this position of being dead but alive, which is conceptually interesting, but what does that mean in real time?... One thing we realized is, We can't get bigger than a nuclear bomb. Instead of bigger, we had to get smaller. Topping ourselves in terms of a general threat wasn't necessarily where the drama of 24 rested.''

Not that there'll be much rest this season. In fact, the opening minutes of the first episode are so shocking...well, we'll leave the hyperbole to the 24 folks. ''[Fans] are going to be really stressed out — even more so than before,'' says Mary Lynn Rajskub, who plays cranky systems analyst Chloe. ''Like, people should take a Valium or something.'' Teases Gordon: ''It'll scramble everyone's eggs. Whereas in the past we've had this slow-mounting tension, this year starts out with a bang and doesn't let up. Just when Jack thought he'd lost everything, he finds out there's something more to lose.''

Classified surprise aside, the Very Big Problem this season is as follows: President Logan (Gregory Itzin) is in L.A. to sign an antiterrorism treaty with the Russian premier... but hostage-hungry separatists are hell-bent on sabotage. ''They're not your garden-variety, homegrown cell,'' says Gordon. ''It's a new brand of terrorist, less ideological and more political. Their resources are more considerable than the terrorists we've faced in the past.'' This particular Red Scare may have dark ties to the White House, still occupied by the wishy-washy Logan and his conspiracy-theorizing First Lady, Martha (Designing Women's Jean Smart). ''It's a never knowing what kind of mood Martha's in this hour kind of thing,'' says Smart, one of several new cast members. Adds 24 co-creator Robert Cochran: ''Some people think she's just a loon, but she's a loon with something to say.''

How any of this coaxes Jack out of hiding (he's been working on an oil rig in Bakersfield, going by the incredibly menacing name of...Frank) remains top secret, though producers say that his agenda is ''fueled by justice and tinged by vengeance.'' Notes Sutherland: ''This show has gone back to things I loved about the first season. As much as his job was to protect the future president, it was incredibly personal because of the connection with his daughter and wife. This year, he has no job — and it's completely personal.... Through the first six episodes, he's flying through like a rocket because he's mad, and then his old life starts to catch up with him.''

That's right: Please welcome back Jack's Department of Defense girlfriend, Audrey (Kim Raver), and his always-in-jeopardy daughter, Kim (Elisha Cuthbert)! ''We're very aware that her story line became the trickiest to maintain,'' says Sutherland of Kim, who infamously matched wits with a cougar trap in season 2, and later settled down off-camera with Jack's old CTU partner Chase. ''We wanted her back, but we knew that unless it really made sense, there's no way it would be worth doing.'' So what was the solution? ''The belief that Jack was dead pushed her life in directions which she now has to come to terms with,'' says Cochran. (That includes a romance with a controlling shrink played by C. Thomas Howell.)

And in a twist even more stunning than a C. Thomas revival...Chloe gets a man! Our harried hacker — who will pay a price for helping Jack last season — engages in an interoffice relationship with a fellow techie (Jonah Lotan) that goes about as smoothly as a Steve Carell chest wax. ''[Expect] a lot more spite, even more rude remarks, and of course some hot, hot sexuality,'' says Rajskub. In equally titillating CTU news, Tony (Carlos Bernard) and Michelle (Reiko Aylesworth) get sucked back into duty, while Lord of the Rings star Sean Astin pops up as a higher-agency suit tapped to run the unit. But as usual, don't get too attached to any new (or old) faces. ''People will die,'' assures Cochran. ''The show will continue its tradition.''

But for how long? How many worst-day-evers can there be? ''This series could go 15 years,'' says Surnow. ''This could be Law & Order. If we do the CTU thing for seven years and then want to do a day in the life of a cop with a different actor, we can.''

To Sutherland, that means the clock is ticking. ''We've known from the very beginning that it never can run forever with the same characters, and I'm one of those characters,'' he says. ''The show will get to a point where you might be going through complete cast changes season to season. I'm going to be really sad when that day comes, because I've learned more on this show than on any project I've ever done.''

The actor's learning curve may continue in theaters, however: 24's producers have begun plotting a film franchise for Bauer. Sutherland (who stars with Michael Douglas in the thriller The Sentinel, out April 21) is itching to pull the trigger. ''It can be an amazing series of movies,'' he says. ''One of the things I've experienced making this show is that an audience can handle a lot more than we thought when we started — the tension, the anxiety.... If we could [compress] all the energy we spread over 24 hours of programming and put that into 2, I think we'd knock your socks off.''
